Cajo hull material: high-performance HDPE

Cajo hulls are high-performance imported HDPE — up to twice the strength of standard kayak plastic, enabling boats about 10% lighter with better impact resistance and less flex over time.

What's special about this HDPE

HDPE (high-density polyethylene) is the standard material for sit-on-top kayak hulls — every major brand uses it. The difference is in which HDPE.

Most production kayaks use a domestically rotomolded HDPE that's been the industry default for two decades. It's good plastic — durable, cheap, repairable in the field with a heat gun. But it's heavy and it flexes more than newer formulations.

Cajo sources a denser, higher-strength imported HDPE that delivers measurable benefits:

  • Roughly 2x the tensile strength of standard kayak HDPE
  • About 10% lighter at equivalent hull thickness — meaningful when you're carrying the boat
  • Less flex over time — the deck stays flat, the keel stays true, the hull doesn't warp under sustained UV exposure
  • Better impact resistance — particularly relevant for boats that get dragged across boat ramps, parked under docks, or hit submerged structure

What this means for owners

The practical wins:

  • Solid standing decks — no squish underfoot, even on the bigger Outpost 128
  • Carry weight stays manageable — the Terra 116 fully rigged is about 89 lbs; competitors at similar length-and-capacity often run heavier
  • Long-term hull integrity — owners who keep their boat outdoors for years see less deck cupping and less keel rocker creep than they would on softer plastic

Field repair

HDPE is welder-repairable in the field. A plastic welding kit (heat gun + HDPE filler rod) can patch cracks, deep gouges, or punctures permanently. The repair is as strong as the surrounding material when done right. We can walk you through this if you ever need to.
